What's the max size for intercooler?

Depends how much hassle you want.
A small one will be pretty easy. The bigger you go, the more custom pipework you'll need amd the more you'll need to butcher the bumper.

A smallish one just poking through the lower grill looks awesome though (until you hear it's a diesel )

Not really a maximum size. I have one for mine that I was going to fit but never got round to it as selling up soon. I'll send you the dimensions when I find out

            Current plans:

            - SRi half leather seats
            - SRi spoiler
            - SRi grills
            - replace rear bumper
            - replace misted lights
            - step down alloys?
            - intercooler
            - remap
            - decat (can I only cut it out or can I buy one?)

is it possible to blank the EGR valve off?

You will get a Engine Management Light come on if you blank off the EGR on the common rail engines. Can be mapped out though.

As for the decat I had to make mine as they did not sell one for the 1.7 DTi. Although I'd imagine there is something out there for your 1.3 CDTi

I've searched for a decat but found nothing, also the buttons on the fob are worn away and I found a flip key conversion are they any good?

I haven't personally had it done but my Dad's Audi has a flip key and it's awesome

Guy on Corsa c forum supplies the flip
Keys. You just need to get key cut, then swap
Over the board and the battery. Easy

I'd add a decent backbox onto that as well if you can. Standard ones are usually quite restrictive on most turbo cars.
Decat, if you do this it would be best to remove yours and either bash out the insides and refit it, or cut it open, gut it, weld it back and then refit it.
There's a visual inspection for one on the MOT now, so if you don't know any friendly testers you'll need something that looks like a cat on it still.

With intercooler, remap, exhaust you should be getting a lot more mpg and a shed load more torque / power.
